I can confirm that I have a hard time breathing through my nose when using the 6mm one, but I still put up with it just because I would rather be a little uncomfortable but have a better FOV. This is the one I use now after trying 5 other products. You can get it on Amazon as well - increases clarity, improves FOV, for me personally improves comfort and adds ability to wipe off sweat.
If you haven't yet, I totally recommend trying a third party face pad. I got the 6mm "wider FOV" pad from VR cover on Amazon. It's made a world of difference for me. The FOV is a little better but for me the difference is really in comfort and cleanliness. My biggest problem with the original vive foam pads was they hold sweat and could get hairs in them, and due to their foam like nature it was very hard to get any hair out. This would cause me to always look fore any loose hair on the lenses before I put the headset on and they are hard to get off. Now that I have a new cover it personally feels better on my face, cleaner in general, allows me to have a wider FOV (enough to occasionally see the edge of the screens in the direction of my nose), and is machine washable if I wish to wash it. These are the ones I got.
Nice to hear the old foam smell brings back memories though, maybe I should try my new one again to see if I get any of that good old day 1 nostalgia.

I got the 2 pack because I thought I'd want to swap one off for cleaning but it cleans just fine on the headset with cleaning wipes thanks to the material. I can't speak to the other options with 1 pack because those are different manufacturers. I personally found it to not be that much less comfortable. I feel like I don't sit there thinking of it being less comfortable while I'm playing and I thinnk that's when I would notice that comfort the most. And I'm enjoying the FOV more than I think about the comfort even when I'm thinking back on play sessions with it.
That number appears to be the "brand" listed, but that just looks like a mistake. I went ahead and ordered it. Amazon is good enough about refunding if there's an issue, and it's the same company that's selling this which has the right brand listed (which I also ordered).
Depends on the VR cover mostly. I recommend replacing the face cover with a leather one like this one from Amazon for $30 and wearing a headband to soak up some sweat when you plan to play some active games, like Beat Saber. Take the HMD off every now and then to air it out and wipe it off. I also recommend the Vive-n-Chill or just a fan of some kind to help circulate air around your HMD/face, because the HMD gets hot after a couple hours.
It's hard to argue with something already comfortable, but if you do get the Deluxe Audio Strap you can do the Frankenmod which is basically looping the original strap backwards through the DAS, it was the first time I felt zero pressure on my face from the Vive.
With or without the Frankenmod, the DAS is great for sharing the headset with others as it is a lot easier to readjust.

I replaced all the foam with VR Cover leather for face and DAS. I used a skull cap because it absorbs more sweat then the head band. This setup works for me after playing beat saber and boxvr for 2 hours.

Personally I have Vertical Synchronization set to OFF, and Motion Prediction is disabled. Those two settings did not work well when I got the headset at first but haven't tried them again yet, so for all I know they might improve things now. Also I'm not sure if it has any impact but I disabled the setting "Optimize Performance" in the Presentation tab.
Maybe unrelated to your question but i'll go over everything I've done incase it helps... I set the IPD manually although it's still very tricky to get that setting to my liking because of the stereo overlap (black spot between the eyes).
From reading the varjo discord, some issues with the headset that are unavoidable are the mura (https://www.roadtovr.com/whats-the-difference-between-screen-door-effect-sde-mura-aliasing-vr-headset/) and the stereo overlap. If you don't notice stereo overlap or significant mura and only have distortion then I think you are actually in a very good spot so long as the distortion is not a hardware defect with your unit. Otherwise, I think stereo overlap can be improved with adjusting the fit and perhaps a better face pad (I use a thick one currently).
Also make sure you have varjo base and headset firmware updated to the latest version (Varjo base should do this for you in the Support tab).
If you followed all of the above and still have distortion, I would contact Varjo support. They actually released a few updates since this original post of mine that significantly improved distortion and it's no longer an issue for me.

The issue of stereo overlap is still too obtrusive for me and that's why I bought the two items above. But I also recently went back and tried a valve index headset and a reverb g2 and I have to say the difference in clarity with the Aero is big enough that I can't go back to those. What I find is that over time I got used to the imperfections with the Aero but at this point if you can't fix your issues and you're still in a return period , i'd go ahead and return it because other headsets are coming and this thing cost way too much to not be perfect.
