Try using this. I saw the guy from Galactic Armory use the JB weld steel reinforced version for his visor and used it for my own, but I’m curious if the plastic version I linked might be better. Definitely less messy than hot glue and you don’t run the risk of dripping on the visor or helmet.
Military surplus helmet pads. It's by far my favorite thing to use in mine. I got mine from Amazon, but most military surplus stores will have them too.

I made mine with a pretty cheap printer but it’s gonna take a lot more gluing, filling and sanding. My print size is prob only 7 x 7 x 7. If I was to buy a new one I would make sure it’s a big bed that can print the helmet in one go. I was looking at this one.

Unfortunately a good quality, accurate kit won’t be cheap. To help cut costs you can try to make it yourself using faux leather.

This is the stuff I use for deeper spots that the filler primer won't really fill. Bondo will work, but since you have to mix and push it in, it's kind of cumbersome to use. I personally don't bother with the interiors since no one's gonna see those except me or my handler(s), but that's my preference. A coat or 2 of filler primer won't hurt, although if you're going to add some foam to help with the fit, you might not want to prime it, as the foam will stick to the primer and not the print.

I got the green version as black was out of stock and it it looks really green out of the package but when you put it on the helmet it looks a lot more black in color. Hope this helps!
A welding face shield replacement lens works great for Mando helmets. The Hobart one is a smoke- dark colored tint. Some other manufacturers are more greenish tint. They’re flexible and easy to cut with a heavy duty pair of scissors.

Eva foam would work. Gym floor mat tiles are the same thing. If there’s a Harbor Freight available they have rolls or tiles for cheap.
Otherwise you can use helmet padding.

I'd almost given up on this helmet, as I'd screwed up the paint job about 4 times. I finally got a decently smooth gloss black Rustoleum coat over my carefully sanded print, and decided to try this graphite powder over it with a cotton ball.
Surprised it worked out so shiny, thought somebody might find it useful.

Velcro works just fine. Sewing the loop side to the clothing works best and using a good adhesive like e6000 on the armor pieces for the hook side works great. See my post history. I did a full season 2 Din Djarin. Used Velcro to attach my armor.
A CYA or 2 part epoxy works well. Just make sure to sand each surface to give the glue a good surface to get into.
If you want to get an airbrush, this is the method people use to get the most show accurate finish. They use Duralumen or Alumaluster. But those can get pricey. I actually used a gloss grey spray paint for my base and used a graphite powder to rub and buff the metallic shiny finish. It works great and if prepped right, looks just as good.
Otherwise just finding a metallic silver or other metal color would be your best bet for spray cans.
Just make sure whatever paint you buy, do some test pieces. On scrap parts or even plastic spoons. Nothings worse than getting paint wrong and having to sand it all back down on your finished piece.
They also have the full gear too, again, it's not perfect.

For just a simple dark shaded look, a lot of people use welding face shields. It’s already tinted and flexible enough you don’t have to form it. It’s also thin enough to use a heavy duty scissors or metal cutting shears to cut it out.
It's a proprietary file type for Paint Tool Sai, which is a great image creating/editing program for things like this.

I had some leftovers of these from some old stormtrooper armor. I used 4 pieces of the white, 2 on each piece of armor, and two pieces of elastic black to attach them together. As others have said, use some felt between the two so they don’t rub and scratch each other.
Haven't made the installation permanent yet. Just came in yesterday. So was waiting for my days off to work on it more.

You weren't kidding. I heard of galac tac before, just checked out their website and saw the armor available that is intended for cosplay and airsoft. It truly isn't much different than what I picked up a while ago.

Most people use this. You can find them wired or wireless. And you run the speaker behind chest armor, make a pouch for it on belt, etc. get creative hiding it.

I’ve tried that and it never looked good enough. The spray tint was completely unusable, makes everything blurry.

It's really a bit of a misnomer, because you's never use these things for welding, yet they're sometimes called that. At best, it would be useful for torch cutting or brazing.

Maker Select Plus . Love the heated print bed and the touch display. Good in terms of bang for your buck. I’d probably go for one that had a larger print bed and an auto levelling feature.
I ‘made’ a draft shield from two large strips of styrofoam (printer is in the corner) but would also probably look for an enclosed one too.

I think these have a more accurate look and tread patten (cheaper too!). If you look for reference of his boots it looks like they took those and just filled in bits of it with extra leather.
I have some questions for others who have also painted the rubies helmets;
1: At the "forehead" of the helmet there is a bit of a residue/ mark from masking tape (you can kinda see it in the pic) anyone know a good way to cover it up or get rid of it?. I think it may be from masking when the paint was still a tiny bit tacky.
2: How should I do the visor? I have THIS but i'm not sure how to go about attaching it

There are some outfits which sell Darth Vader (Vortex I think is the name), and Stormtrooper voice changers (hardware). However, these are quite expensive, but are used by some cosplayers:
If you have a cheap android phone handy, you could just keep it in pocket, with a headset and external speakers attached. The android phone will do voice changing for hours on a single battery charge.
One problem is latency - which is still high, and so can confuse the cosplayer while speaking - one solution is to speak in bursts.
Check out the Help - Cosplay section in the apps - which explains what equipment to get it doing real-time. But you can just plug in earphones and then click Record and it will mirror to earphone which will give you an idea if the latency is low enough to be usable.
In the future we hope to reduce latency further - and example of that is our hearing aid for Oreo 8.1 app - which has the lowest latency possible currently for android. But this will only work on Oreo 8.1+ devices:

How do I even go about cutting off the rim and excess plastic?
This is a pretty decent helmet too, I used that for my wife's kit, you only have to patch up the seam on top. I used a two-part epoxy and lots of sanding and painting and sanding and painting.
