turned out the only thing i need to do is make sure i didnt have any large flat faces and just divided them up a bit and that took care of my problem, if thats not the case for you, you can try a "file converter" ... one like this... http://www.greentoken.de/onlineconv/ just take the raw blender file and swap it with this and it should work
Here is a link with PDF that will explain how to use it. Some folks said they figured it out without buying the Pepakura for Cameo but I could never get the registration marks with designer.

they might cost a bunch upfront - but you are going to save yourself hours and hours and hours of headache (and this is probably going to come out better tbh)

the visor is a motorcycle visor off amazon. I heated it over my electric stoves elements and bent it a little to get it to fit. Have to be careful tthough as if it gets to hot the mirror coat rubs off. Visor i used is here

As for the padding. I just used some stretchy fabric i found at the local Joannes fabrics. Then i just cut and used spray glue to glue it to the foam blocks i cut out previously.
Thanks, I use original tacky glue for most of my paper craft. The trick is to not use too much so it sets quickly. I like to fill up a little cup with glue and then use toothpicks to spread it on the parts.
I cut right on the lines with a box cutter (it is easier to hold for a long time and the blades are dirt cheap). I cut out all the parts, but leave them on the page with just a tiny bit of paper holding them in. It makes it much easier to find when building.
For glue I use a quick dry tacky glue, like this one: https://www.amazon.com/Aleenes-Quick-Dry-Tacky-Glue/dp/B001145496, you can find it cheaper at many craft stores.
I spread a thin layer across the whole tab when gluing, then press and hold until it sticks. Don't get too far ahead of yourself.
Prefolding is a must, it makes everything else so much easier.
Don't worry, the second (or third, or fourth) time you build something it goes better and faster.
I used a sun visor from Amazon when I made a Sabine helmet for my daughter's Halloween costume. I think the sheen had a nice effect.
wood glue? WTF?
Fiberglass resin is sticky as hell, you wont be using any glue.
As for fiberglass itself, you're gonna want a mix of both mat and cloth depending on the contours.

I originally bought it for my pocket knives, but man, this tool is the BEST for lazy people like me who hate changing blades. Gets your blades super sharp. Granted, if you're cutting foam, you have to use it every few cuts, and paper you use it less. IMO, still a bit better than going through blades like water!
Also, I just came across this, I thought it was cool.
