B) I don't know this, the size of the SD card depends on what games do you want to play with RetroArch, if you include clones or only parents, arcade only or other systems too...
To put new games in the SD card there are some options:
- Lakka shares some folders in your home network and you can copy/paste from any PC connected to your network;
- We added a FTP server in CHA system, so we can transfer files through FTP with the CHA in original system (not Lakka);
- If you use Linux you can mount the second partition of the SD card and copy the games there (Windows will be able to do that soon, they say).
C) Until now, and by the way updates worked, we can update without losing the hack and I believe it's very very unlikely not to work in the future.
Well, there is, if you use some command lines in a terminal, like putty. The idea is to boot into RetroArch and copy from /storage/roms/mmcblk2p1-*/ to /flash/

You could extract the files you need to restore from the *.img file you downloaded (using 7zip) but since you already have the *.img I think you benefit from writing the image file to have expanded partitions (and Lakka if you want).

Maybe you got confused with HDD Copy because it also can read instead of writing image files. Try https://www.balena.io/etcher/ that is simpler to use.
Run the "balena Etcher" app, select "Flash from file" and use the image file you already downloaded and decompressed (CHA 1.6 with Choko ... .img), select the drive that is the CHA in FEL mode (check the size, 3.79 GB) and the "Flash".
When it's finished, eject the "f:" drive safely and it should boot OK.
Getting 480i (interlaced) out of a 1080p input is a bit difficult though. This used to do it:

But apparently the latest revision of the board removed the 480i output function.
Capcom Home Arcade uses Sanwa OBSF buttons.
Open up your machine (you will be doing it at your own risk), check the button dimensions and setup to see if they can be removed easily.

If i were you i think i would go that way over getting a refund for the whole machine or the replacement. Replacing buttons shouldn't be hard and gaining knowledge on how to do this may become handy in the future, as all of these buttons won't last forever.
Not sure this will work with Android TV, but may do using an adaptor.
