The internals are just some stuff I happened to have on hand from past cosplay work, leftover foam from padding helmets and some rabbit fur I used on a decommissioned costume repurposed to cover the foam, though I may replace that with some red velvet since it is a power and control saber. I think a elemental nature saber would look very nice in this set up though so might have to get another box when they come in. I have enough foam to make a 2nd one for when I make another saber one day.
I made them. I’ve had a big piece of yellow leather around for years. I planned to reupholster a chair but never got around to it. I bought the thick brown leather at a recent country fair for $30. I still have a bunch left. There are leather knife and rolling cutters but I found a carpet knife from Home Depot best as long as you have a stencil or metal straight edge. I bought the D-rings at either Home Depot or Joanne Fabric. The hooks, toggle are from Joanne. The leather pouches were $6 each at an army-navy store. I recommend a hole punch pike rather than the squeeze hole punch it comes with for leather. And you need a hammer and a block of wood to go under the rivet plate. The imperial code keys, battery, comm and the one silver buckle are all 3D printed.

The only trick to it I found was orienting the crystal to it correctly. Some facets work better than others.
So if you scan it, and can't read it, rotate it and try a different facet.

They actually use command strips instead of screws. I needed them since the wall is cinderblock in my basement and I wasn't looking to drill into that. I was worried about the weight of the sabers, especially Cal's. But no problems at all with them falling.
I've had a lot of poor results on aliexpress orders that *should* work. After a long time of back and forth, we finally found a reliable supplier through Alibaba direct. If it does eventually work with the spoon, I'd recommend printing a spacer that puts it a bit higher up into the focal range.
Alternatively, this works exceptionally well if you can catch it in stock. Unless you're doing other RFID work, the hand tool works perfectly.

disney uses very poor quality batteries that tend to die rather quickly. the ones in the droid / remote might have been sitting around for months or even over a year before you built your droid.
rule of thumb for any lightsaber / droid issue: always change the batteries first and see if that fixes the issue.
if the new batteries in both the remote and droid didn't fix the issue, try using the mobile app to control it:
iOS version
Android version
if it's STILL having movement issues after doing both of those things, you'll have narrowed it down to an issue with the droid body. if it had issues with the remote but not the app, you'll have narrowed it down to the remote being at fault.
as you mentioned, it might be a bad leg as well. check out the wheels on the bottom of the left and right legs (not center) to see if anything -- small rock, gum, etc -- might be stuck in the gap between the wheels and their leg holes. if he's veering right, it could be something wrong with the right leg (left is giving its power causing it to turn right). do this if the batteries and remote/app testing failed.
if it's within 30 days of purchase and still having issues after you switch the batteries, contact their customer service and let them know which item has the issue (body or remote) and work with them for a replacement.

There was a Black Spire tie in novel that went into the backstoy of Black Spire Outpost. That might have the information that you are looking for.
What I have seen is people buy each "cut" then use a mold making kit like this then use 2 part epoxy resin and resin colorants for the crystal - then if you want them to work in the sabers and holocrons you can get vet rfid chips from aliexpress that you can program to have the voices and colors. Anki is a spaced repetition flash card system. Basically it’s flash cards with some intelligence to show them to you at the optimal time. A lot of people use it for language learning.

pre-lockdown, i managed three days at Hollywood Studios in Jan 2020 and three days again each trip at Disneyland in Feb 2020 and March 2020 (just before the closure). i had some methods that worked every time for me where i'd get in the first 15 or so boarding groups (highest i had was group 38), but it was likely because i was trying to get in as one person rather than as a group, so i likely had better luck while it was trying to fill out those single slots. others who were standing right next to me in the park and trying at the exactly same time sometimes would get in a group 100+ or in two instances, a 4-person group of people near me didn't get a group at all and they were trying at the exact same time. all you can do is try and hope for the best.
something you can try that may help... have a very strong internet connection, preferably a strong wifi connection, when you attempt it. use fast.com to check your speed, especially in a hotel, and find an ideal place to stand when attempting. for instance, my 5G phone only gets LTE service at 12mbps inside my house, while my wifi gives me around 90mbps or better, depending on where in the house i stand in relation to my router.

having done 3D prints for cosplay outfits, the one thing i always worry about is how to wash the clothing item without ruining the print. something you can try for next time (or if these fall off or need to be removed when washing) is to glue some upholstery tacks to the back of the print -- it's best to use E-6000 adhesive for that! -- and then use a squishy pin back like the ones from Disney pins to hold it in place. it also helps to hot-glue the pin backs onto the upholstry tacks to help keep them from popping off (and the hot glue is easy to peel off when having to remove the pin backs before washing). the tacks will leave holes in the fabric, but that's useful for finding where you had placed the pieces before taking them off. :D
it's a candied hibiscus you can buy from specific places. Amazon happens to have something similar to the ones used by the park (as far as i can tell, they are pretty close although i haven't received my order yet). i think places like Whole Foods and markets that cater in such things would have them as well, but i haven't looked into it very closely yet for other options.
i made the mistake of forgetting to eat mine in the first one i ordered. it sunk to the bottom and was buried by so much ice that it slipped my mind by the time i ordered another cocktail and the server took the glass. i'm still kicking myself over that... lol
all batteries have the potential to leak. the best way to prevent them from leaking is to remove them from any device that you're not going to use for a while (a few weeks or more). lithium batteries should have a lower chance of leakage than alkaline batteries.
from a cost perspective, cheap alkaline batteries are the way to go. they perform nearly identically to name brand and will cost significantly less.
lithium batteries will last longer, but are more expensive. if you don't like having to change batteries often and are willing to pay extra for that then these are the way to go.
a third option i've been using for a while now, and i prefer, are rechargeable lithium batteries such as these. they're a different type of lithium battery (lithium ion, whereas the disposable lithium batteries are lithium iron disulfide). they're like the battery in your phone. the internal lithium ion battery puts out about 3.7 volts and circuitry inside the battery regulates that down to 1.5 volts. the end result is from fully charged to fully drained, these batteries will ALWAYS produce 1.5 volts. your blade won't start changing colors as the battery drains, like alkaline or lithium (iron disulfide) batteries will. when the battery needs recharging your blade will simply stop working. the drawback of these batteries is they will self-discharge much more quickly than alkaline batteries. if left alone, fully charged, after a few weeks they'll need to be charged again. and they won't last as long as alkaline or lithium iron disulfide batteries, so you'll be removing batteries more often. but i don't mind that when i know i'm going to always have a steady voltage powering the lightsaber and the blade won't start to behave oddly because the batteries need to be replaced (others may feel that to be a 'feature', which is cool).

There are none that I'm aware of at the moment. It would likely require a redesign of the battery pack and some new electronics.
I'd like to suggest an alternative solution: USB rechargeable AAA batteries
There are a number of them available on ebay, amazon, and elsewhere. They're basically little lipo batteries stuffed into a AAA-sized container with charge, protection, and voltage control circuitry.
They're a bit expensive to start, but after a couple dozen recharges they become cheaper than buying new AAAs. Added bonus that they will also provide 1.5 volts until they need a recharge, which means you get the most out of the battery and you never run into those issues where certain blade colors start to change as typical alkaline batteries drop voltage as they're drained.

when i was making the Jedi Mind Trick for my "Oga's At Home" recipe, i ended up ordering my falernum from Amazon. i wish more places carry it, but i wasn't disappointed in buying it. i've used it in making a few other (non-Oga's) tropical drink cocktails as well.
i used the pre-bottled purée. the yuzu fruit purée is a bit pricey (~$23) but you can get it on Amazon. if you do the passion fruit purée, you should be able to get some of that at most liquor stores in the mixers section. i picked up a bottle at BevMo for something like $8/bottle. you could also make your own in a blender, sure, but i wasn't able to find any fresh passion fruit in my local grocery markets, and don't even know where i'd find fresh yuzu fruit (maybe an asian market, which we do have a few here in Seattle like Uwajimaya)

I found that anything above 20 ohm only dimmed the blade. I think this one sits at like 6? The Instagram linked in my IG post is a guys who has some vids on YouTube of how to modify the blades board.
There are things like this, but it would still turn off after the 5 min inactive timer. Not too sure how you could thread the cable out either. Would need to do some drilling me thinks.

Since I doubt you have the fancy dry ice contraption, I simply bought a pound from my local ice cream shop. Then, break up dry ice (simply slam the bag on the garage floor) into smaller chunks so chunks can fit into dry ice holders (so people don’t accidentally ingest dry ice). If you don't intend to wear both sabers at once, there's no reason to buy two. Any Covertec belt clip works for those with the clip, and a simple hook clip works for those with d-rings. The benefit of the Disney clip is that it handles both.
If you're already spending $400 on sabers, do you really want to risk that over not dropping another $20 on a secure belt clip? GE sabers are heavy, I would not trust 3d printed clips to secure them.
Just some simple nailed in wall hangers On occasion I had to use some wire to wrap around the hilt but I made sure it was well hidden

We flew with sabers last year for Celebration, prior to GE opening. We put the hilts in my carry on, in a big plastic case for protection. And used a hard blueprint case for the blades, because my boyfriend's 38" didn't fit in any of our suitcases. Use EVA foam scraps at the top and bottom for protection.

But I found positioning the crystal can be tricky to get a good read/write. You have to turn the crystal and find the facet closest to the chip. Once it reads, you know you have the right one and can write it.

I was just told to get regular super glue, so I got this off Amazon, and it worked perfectly. I also got a super glue accelerator for smaller parts but didn't end up needed it.
But for the model pieces glued to model pieces I used plastic cement as CYA glue can cause annoying clouding on the surrounding pieces.
