I use a dremel with a metal cutoff disc. Works well and is pretty fast. Just remember measure twice and cut once. ;) The best adhesive is E6000, which sets pretty quick. You can also use 5 minute epoxy, but you only get one shot per tube. Your local Garrison/Squad most likely hosts "Armor Partys" where they all get together to build armor. With their help, you can get a set of armor done quick and they probably have all the tools. Buy some black strapping and black industrial velcro too.

Looking at the CRLs, bubble lenses are only required for Level 2 certification, which JRS doesn't even recognize (If you're doing a pilot) though I can't speak to Spec Ops (If doing Del Meeko).
I mention this because bubble lenses make trooping harder and more annoying that it needs to be. I used to have bubble lenses in my TK helmet, but quickly replaced them with a flat lens. Flat lens lets you actually see out, I highly recommend them over bubbles.
You can get This Flat Welding Lens and have enough material for multiple helmets, it's wide and long enough for at least 3 helmet lenses.
If you're dead set on bubble lenses, I would ask the maker of your helmet. Usually the helmet maker can make bubble lenses that will best fit the helmet. Otherwise I'd ask on the Jolly Roger Squadron or Spec Ops forums!

I used these. Fashioned a loop for each side, one to the harness and one to the box.
Wet sanding so very satisfying, especially if you are looking for a nice, shiny surface. I personally did not wet sand my Boba Fett armor because it is supposed to look drab but if you want a good shine I high recommend it.
Go for higher grits, such as 800 or 1000 to really make it look good. I also strongly recommend getting a rubber sanding block ($6 on Amazon) so you can rip 1/4 of your sanding sheets. And you can use it for other things too.
I say this because despite what you may think or feel using your fingers will sand very small grooves that you will not notice until later. Use something solid. I have used those blocks, rubber hoses (which work great as well) and even a round salt container.
its a custom job, its based heavily on the M-65 field jacket, but I found a cheaper alternative in the form of Proppers BDU coat, the only mods you really need would be extra pockets on the shoulders, but given that they wear armor over it, i'm not gonna bother.

For the undersuit, you want snug. Black compression gear in the way to go. Get some without colored seams or visible logos.

Hey all, I have one extra helmet left. Novo goofed and sent me two extra helmets, for a total of four. I had to send back the two extra, but they let me exchange the imperial guard helmet and keep the extra mando helmet that was easier to resell.
I apologize for raising the price, but amazon Sellers, for whatever dang reason, takes out $130 or so of your profits. so in order to recoup my money from anovos, hd to raise it a little, so I get to keep about $750 this time. for a total of about $1400 recovered. not bad if it sells.

FWIW, my impression of the Hessen's is that they were quite narrow in the foot. Beautiful boot though.
