There are a lot of varieties, but basically heat it up and squish around your fig, cut it out and then use it for the cast, or squeeze two part epoxy in there, etc.
I'd suggest for him to use Gloomhaven helper on a laptop or ipad etc. It completely removes the ability cards and monster inserts. I've plugged it before and I'll plug it again - Reaper's Learn to Paint kit is probably the most budget-friendly way to dive into mini painting. It comes with a set of paints, some brushes, three minis to practice on, and a handbook that introduces you to painting techniques that get progressively more complex on each mini. Plus, it's easy to add paints to the kit's storage case if you end up enjoying the hobby.
If you go that route, I also recommend adding a bottle of red paint and a few better brushes, because the kit doesn't come with any shades of red and the two included brushes are just average. Otherwise, it's got everything you need to get started and the practice minis are a godsend (I didn't want to touch my Gloomhaven minis until I had a couple less important ones under my belt).
Edit: Just saw that the kit is a little pricier on Amazon CA. If you can find the kit on another site or at a local game store for under $45 USD or so I would still recommend it, otherwise it's worth hitting up the minipainting sub and seeing what other options they recommend for beginners.

We do look at what monsters we'll be fighting and make sure we have all the tiles and scenery available, but we don't look at placement until they need to be set up.

I don't know that app, but did you ADD the party achievement correctly? You should have added First Steps as a party achievement when you completed scenario 1, which is a prerequisite to scenario 2.
I use and like this system of Plano boxes. Costs ~$20, compared to $90 for the Broken Token organizer.
Also, anyone looking for an accordion file that does fit all the map pieces and the manual/scenario books, this one works.
I bought four Plano 3600 off of Amazon for all the standees, tokens, counters, obstacles, etc (https://www.amazon.co.uk/dp/B00725BDJI/), a file folder from Asda for the dungeon pieces, a couple of deck boxes to hold road & city events / monster decks, etc. I also bought a ring binder and some pocket pages to act at the item shop.
It works pretty well!
I really found Gloomhaven Helper to be invaluable. It replaces some of the more fiddly setup (monster stats, monster actions, monster attack deck, initiatives and HP/EXP tracking for everyone). You can have multiple devices connect so everyone puts in their own initiative, then the app will order everyone accordingly. It also will preload the right monsters for whatever scenario you're on and give you a recommended difficulty based on your party level. Makes setup, teardown and gameplay faster -- I think it shaved an hour or so off our game times.

There are web and desktop versions as well, but I haven't used them so I can't vouch for them.
One solution on Android is to download the Gloomhaven campaign tracker app, make a party and add a new character. On the character screen there is a list of all the personal quests numbers, names, what you have to do, what it unlocks.
Now generate 2 unique random numbers between 510 and 533 per player (here's an app you can use but there's lots of other options) and refer back to the Gloomhaven app.
You will lose out on the flavour text, unfortunately, but all the functionality is still there and you're now self-sufficient so you can repeat as needed (new player joins, etc).

I spent forever trying to find sheets for MM EU cards, but this honestly works great. The Gloomhaven item cards are sleeved, and fit great within the sheets.

All of those characters are playing in the same campaign?? Are you sure that's necessary? Especially with "a lot of potential players". It may be a bit more paperwork, but i think it would be better if you try to keep two (or more?!) campaigns going on. In that case the personal goals won't be shared between such a big number of characters (what is that number btw?).
You must already be doing some book-keeping because you only haev 4 basic attack decks and many items have a limited number of copies, so you're probably moving those around depending on who's playing each time. You'll also hae to keep track of the achievements, unlocked scenarios and city/road events, but there are apps that can help with that, like the Gloomhaven Campaign Tracker.

Use gloomhaven helper if you haven't been doing so already with your other group. Removes the need to have a lot more physical stuff on the board. Also consider painting the characters, get 3D prints of elements or do the Hirst Molds route for the dungeons to bling everything out a bit. Here's a link to how we updated our version of the game.

Looking back, our first time playing was a bit overwhelming and took forever (constantly checking the rules, determining moves, etc). Now we’ve been playing GH for about 1 year, and a separate JotL group.... it’s SO much fun. Glad you’re getting into it
Couple recommendations
• Definitely get the GH Helper app. It will save you table space and some sanity :)
• House Rule: when you reach 600XP you must retire (that sounds like a ton of XP to you now, but trust me, down the road you’ll want this rule)
• Small but important GH rule: summons can only be summoned in unoccupied hexes (meaning any figure cannot summon on a hex with a coin... this will make a significant difference in some scenarios)
• Once you’ve played a bit more GH and are comfortable with the rules, try doing a custom dungeon. They’re a lot of fun!
• Do your character’s solo scenario. It’s fun, really hones in your strategy, and usually have good rewards. You can go online to find the solo scenarios and items (we had ours printed)
• Put your marketplace in a binder. Right now you don’t have many items, but it quickly becomes a lot to manage. Paying someone to do the full set will definitely run you more than the cost of this printer. It's the printer I have. It's a bit finnicky, but the price is right, and it prints well enough for me! I'd also highly recommend getting a glass bed for it. It's stupid easy to install the glass bed (you just lower the normal bed and clip the glass to it with binder clips), and it makes the prints come loose soooo much easier. You can also have a hardware store cut the glass for you and it will be a bit cheaper than that Amazon link.
I will say, though: I only recommend buying a 3D printer if you're willing to devote some time to it. It's not like an InkJet where you plug it in and it just works. It takes calibration, and learning which settings work best. You'll have to do some research to get the best quality for your prints.

Exactly correct. Archers have one envelope, guards another, bosses another. Just sort the monsters out by their decks.
I used probably around 2x a3 sheets. I recycled all of mine as tonnes of the stuff is wasted at my work. Check on trade websites too mate, I think amazon will be expensive for that sort of stuff. The foamboard architects use to make their models is exactly what you want. Mine was also 3mm thickness although the link I provided in another comment used 5mm thickness (I just accounted for the 2mm difference in my measurements). I actually think balsa wood would be perfect mate. It’s nice and light too although it may well cost a lot.

There was an original kickstarter (a long time ago), a 2nd printing kickstarter and print run (last january, sold out quick), a 3rd printing (early this past summer, sold out over the course of the summer) and now the 4th printing is starting to hit stores. Amazon has it now, and a variety of game stores that ordered it should slowly get copies between now and February or so.

Nobody really knows how long it'll take this new print run to sell out - the game's already sold a record number of copies so maybe now, finally, everyone who wants it will be able to get it and it won't sell out for a long time. Or maybe it'll sell out quick like the previous printings. But for now, it's available.
I bought a reapers learner's kit on Amazon to learn and then some extra reapers paint after once I got the hang of it for my gloomhaven minis.

I use an expandable accordion file organizer like this one to store the map tiles. It makes putting together the maps much, much faster, however it wont fit back in the box unless you get very creative.
There are apps like Gloomhaven Campaign Tracker to track the scenarios you unlock, so you really don't need to even use the stickers for the main map if you don't feel like it.
Further to the question of enhancement, you can enhance an ability (if it's Heal, Retaliate, Shield, Bless, Strengthen or Invisible) with Bless. So you could enhance a Bless ability with Bless and receive 2 Bless cards when that move is used.

If you get the Gloomhaven Scenario Viewer app you can purposely keep rooms hidden and only reveal them when you actually enter the room.
There's very little in Gloomhaven that can't be reproduced. If you want to, you can track your campaign via an app instead of using the map + stickers (either for your current group or your future group). The enhancement stickers are a little harder, but honestly letting those carry over isn't going to be a huge deal so I wouldn't worry about it.
Those are the only "legacy" components so you're fine.

Five players should be easy enough. You'll need to use the monster modifier deck as a player deck and replace the monster modifier deck with an app. This one : https://play.google.com/store/apps/details?id=com.gloom.monika.monsterai2&hl=en popped up in a google search, but I'm sure there are others. You'll also need dice or pen and paper to track player #5's Hit and Experience points. I'd also suggest bumping the difficulty up a level or two from the 4 player setup to balance the extra firepower of a fifth person.
6 player you'd need to do the same but then also need another modifier deck, hopefully one of your five friends bought the game also and could supply it.
Can't comment on the organizers, I haven't actually tried very hard to put everything away yet since I opened it. I'm using a couple cheap Walmart plano knockoffs to hold most if not all tokens.

It's not a problem with the sim, it's the slowness of two people being on the same computer at once, having to wait for each other to go.
Best primer I use (over Citadel, Army Painter, and some other mini-specific ones) is actually Krylon Camo sprays - just have to control it well so it doesn't pool in the details. The dark brown is pretty damn awesome.

Sure thing, it's here. Honestly there are two things I was hoping it would accomplish that it doesn't 1) hosting the monster stats cards with the monsters themselves (drawers aren't large enough) and 2) not enough drawers to hold small cards like items and battle goals. So I'm still using the box organizer for those things but if I did it over I might go for something with more drawers. Like everything, it's a work in progress!
Use Gloomhaven Helper to the max and move the components it replaced (a ton of them!!) in a box that stay in the shelf.
Separate things which are compatible between multiple games (class boxes, monsters, overlay tiles), and leave the game-specific content like items, events, and booklets, rules, etc separately.
These Ultra-Pro deck boxes fir all the class box contents and the mini (or two) but only if you sleeve only the number cards needed for each class to play (ie brute gets 10 sleeves, scoundrel gets 9 and players swap the cards in the sleeve if they want to make a pre-acebario pool swap. These ones you can add the attack modifier deck.
I play in a group of three in a multipurpose room at our church. We play on a folding table with a plastic top. It gives us all the space we need for the game along with a laptop for running the Gloomhaven Helper app (which saves us a ton of space, time, and frustration). In addition to the legs folding up, some of these types of table have a hinged tabletop, which reduces the size of the table to about the size of a small folding card table.

Personally I used Gloom5 for the monster attack deck and then continued using the original cards organized with the tiles in plano boxes. This idea seems like it would work fine, too. I also bought https://www.amazon.com/gp/product/B01CR8I2HU/ref=oh_aui_detailpage_o01_s00?ie=UTF8&psc=1 for the item cards but it would perfectly fit the monster attack decks if that's all you're looking for. This amazon option seems quite a bit cheaper overall.
I followed the example on page 8 of that thread (https://boardgamegeek.com/article/28011946#28011946). The narrow box is great for the tokens but you could try using a thicker box. Looks to me like a plano 7771. Amazon link. Canadian here, sorry Canadian links. Looks like that plus a accordian file would cost you as much as a custom insert. Myself, I went with a modified YASS setup from BGG because it was the fastest to get going, there were plano boxes available in my city.

As for monsters with more than 12 HP, we use the 1/5/10 damage tokens in the slot designated for status effects. It's not perfect, but it works pretty well. For bosses with 40+ HP, we track that using the rules-as-written method.
EDIT: I should say that I decided on these over a bunch of other designs because these fit perfectly into the Broken Token case, and that is really nice.
There's been some good advice here already, but one thing I haven't seen anyone say yet is to thin your paints. The best way I've found to do this is to put some paint on your palette (ideally a wet palette e.g. $12 from amazon) and then add a drop or two of water to it. The thinner the paint you use, the more coats it will take but the more detail from the model itself is preserved.

I'm with you on the non-TTS version. I enjoy the setup and the physical presence and experience. We've been playing like this since late March (i have two different play groups I run the game for) and its been going super smoothly.

I’m not OP, but I got this set from Amazon that was more than enough for every card in my box. The only things I haven’t sleeved yet are any of the locked classes but I still have plenty leftover so I don’t see that being an issue.
Gloomhaven Scenario Viewer android version, don't know if it's on iPhone. There's a few thing I wish it hide that it doesn't, but it hides monsters, story text, and treasure chests so I definitely consider it a step up from the book.

You can import/export a database file and share via email, cloud storage, or whatever. Useful to keep multiple people or devices in sync. There is a similar app for iOS, but they are by different authors and I can only assume they aren't compatible with each other.
I suggest setting the scenario by choosing the level, then Custom

Add monsters one-by-one as you encounter them.
There's a Gloomhaven Scenario Viewer app that uses second edition scans. It also lets you hide parts of the map and reveal as you go if that's appealing to you at all.
As for which changes we made... we took the faster prosperity track and personal quests since people didn't want to stay as one class for too long. We did the biggest class errata -- Saw's unique mechanic changes -- but none of the others. The changes aren't big enough to affect the strongest strategies or help the weakest ones so I don't think they're worth the effort and playing with worse components.
For other electronic aids, try out Gloomy Companion for managing AI decks or the Campaign Tracker App to log your campaign.
The first helps a surprising amount since instead of saying "Move +1" it'll put the actual value on the card which means less looking back and forth between the board, the monster AI card, and their stat sheet. Plus you don't have to setup the decks. The campaign tracker is nice since as you start unlocking more scenarios it's hard to remember what all you can do. If you're legacy-averse, you can also use it instead of the sticker map.
My group did something similar with random item designs. We forgot you don't get a copy and they just go to the supply. We had sold ours for other equipment and only found our mistake a few scenarios later.
We ret-conned the best we could, paying back what we had "borrowed." I also donated to the church as a form of penance. I'd say you do something similar and move on the best you can. It's not that big of a deal in the long run.
On a side note, you might check out the Gloomhaven Scenario Viewer. Besides hiding the room layout so they are a a surprise, it also looks up the treasures for you and tells you what's inside.
Exactly what I was thinking. The values that I think could be tracked though are hp's. Whenever a monster enters the game its max hp is typed in. When damage is done to it, players would tell the app to do x damage to a monster. It might also be able to track negative conditions and apply those to them at the right times (when attacked, at the end if its next turn).
This might be a bit too complicated to use but could be very handy if done with a good UX design in mind. I just really dislike the default monster hp tracking system, anyone tell me if they're interested in this kinda app, I might do it for mobile.

There is an Android app that lets you save multiple campaigns, and draws/tracks events for you as well.
We use it just for keeping track of what scenarios are unlocked since it automatically adds unlocked scenarios when you complete a scenario. Most of the online trackers you have to do everything manually.
Not sure what it has for the item shop though.
My group likes the HP Tracker for Gloomhaven app. It's dead simple and free. It tracks monster HP and status conditions (instead of using the monster stat cards, sleeves, chits), and can sync to multiple phones. Everyone who wants it in front of them can have it (we use two phones, one on each side of the table). For us, using two phones and a tablet is easier and reduces tabletop clutter.
I use this app. It really gives me more immersion as the host, and doesn't really add much additional setup time, as long as you have a good organizational scheme in place. This way I get to experience all the shocks of enemy and boss reveals, and keeps me honest with treasure chest locations.
It's not too bad honestly, but I'm not switching back and forth between the two campaigns constantly. The big 5-player campaign only meets about once a month and the smaller campaign is intermittent.
The City/Road decks are the biggest maintenance I think, but it's handled pretty elegantly through the campaign app that I use. Since random item designs and side scenarios happen relatively infrequently, I let both sides benefit from anything unlocked there (so each campaign just shares the one side scenario and one random item design decks).
A binder with card pocket pages makes item storage and selection sooo much easier! We keep the Random Items in two separate pages, whenever the time to choose one comes, we just smack them down on the table face-down and select one. Alternatively, you can use a random number generator off the internet.
I got mine from a friend who ordered them from Amazon, so I can't be sure what brand he got, but it's something like these pocket pages here.

Edit: It should be stated, however, that the item binder does not fit in the original GH box. We're using a organizer to keep things tidy within the box, but then we keep our items separated in their own special binder, and we keep map tiles alphabetically ordered in an accordion folder, together with the party sheets, unlockable envelopes, removable stickers, etc. All of these goodies fit snugly into a large, blue IKEA bag, handy for those Grab'n Go situations.

I sleeved all my GH cards (yes, even event cards and stuff which I totally could have skipped) and got a simple business card booklet for our game's "Ye Olde Itemme Shoppe".
Pretty sure there are binder pages that fit standard business cards and those have worked nicely for our sleeved item cards.

I got some RGB puck lights after seeing another user here have them, and then right now I'm using a small ultrasonic fog maker for water, but it's really messy water wise.
I just ordered an actual fog machine and am gonna try and DIY that into some tubing to maybe get some more control over the fog and have less of the splashing

i recommend you sleeve your most frequently used card.

Good for the price. I've found that some magnets are really strong and some are a bit weaker, but it's not really noticeable once you throw them in the tiles.
My wife and I use these to store the characters we're playing.
When they're retired, we return them to the original tuck boxes.

It was called Frosthaven Helper, but they must have changed the name since it also covers Gloomhaven. I've used it once so far with a tablet and it was great!
Personally, I've sleeved 100% of the cards that are used. I got high quality cards for the ability cards, then cheap ones for the rest of the large cards and cheap ones for the small cards.
Storage is harder, since they take up a lot more room, but I build my own foam-core storage (there's guides out there, I can look up which, if you want. Can't recall offhand). I find it makes it soooooo much easier to setup. The map pieces are a lot easier to find, they are sorted having each letter take its own sleeve.

Used a few Tupperware boxes to store the monster stands .
Ended up storing the board pieces in order in a pile in the lid of the game lol. Everything else is in original package or in food bags wrapped up and stored in box. Seemed to be cheapest option

Ohh, interesting idea. Maybe a sticker set like this. Pick a color for each Campaign/group and add them to know when to exclude a card from the deck.
I bought a set of photo boxes meant for 4x6 photos. That comfortably holds the player mat, cards, items, tokens, dials, and what have you. Also a pencil and eraser. But the player stat sheets are just a tad too big to fit. We stack them on top.
I don't sell them personally.
You may be able to find a 3D printing service online that will print them for you. Or sometimes local libraries have 3D printers you could use.
